How the Calculation Works

  • Robots needed = weld length per month ÷ (weld per robot per shift × shifts × working days), rounded up.
  • Operators needed = robots ÷ stations per operator, rounded up, for each shift.
  • Labour saving per year = welders × cost per welder − operators × cost per operator.
  • Payback = robots × price per station ÷ monthly labour saving.

The default robot output (90 m per shift) sits in the typical range of 70–120 m, which depends on the share of vertical welds, seam length and part complexity. One operator typically runs 3–6 stations.

What the Estimate Leaves Out

The calculator compares labour cost only. A full business case also includes:

  • Consumables and energy: wire, shielding gas, torch wear parts and power.
  • Spare parts and service: most customers buy a one-year spare-parts package.
  • Site preparation, shipping and import costs.
  • Welds the robot cannot reach, which stay manual.
  • Benefits that are harder to price: consistent weld quality, recorded weld length and less dependence on hiring welders.
